HVAC coils are often made with copper and aluminum, two metals that efficiently transfer heat. That’s because cost and effective heat transfer are often the key deciding factors in choosing materials for HVAC coils. There are pros and cons to both copper and aluminum, which I describe below.

Let’s start with some basics about where the heat transfer takes place in coils. In most HVAC coils, tubes are responsible for 30% of the heat transfer and fins are responsible for the other 70%. That’s because the surface of the fins is larger than the surface of the tubes.
Copper
Pros: Copper coils are stronger, easier to maintain, and more reliable than aluminum coils. Copper has a better heat transfer rate and is easier to repair in the field if the coil is damaged.
Cons: The cost of copper continues to rise, and copper coils require more material than aluminum coils.
Aluminum
Pros: Aluminum offers effective heat transfer at a lower cost than copper. Aluminum is more pliable than copper, so less aluminum is required.
Cons: Aluminum coils are difficult to repair and usually need to be replaced. Aluminum coils are also more difficult to clean and maintain. Aluminum fins can corrode, although this can be prevented with the application of a coating.
Given the pros and cons of copper and aluminum, we often sell HVAC coils that combine copper tubes with aluminum fins. Copper tubes offer the best heat transfer and aluminum fins offer good value. Chilled water coils, hot water coils, condenser coils and evaporator coils typically use copper tubes and aluminum fins. However steam coils and steam distribution coils often run at a higher PSI so we recommend stainless steel tubing depending on the pressure and application.

Aluminum coil is actually a very active metal, in the sense that it oxidizes very quickly. This feature, while a weakness for most metals, is actually the key to its ability to resist corrosion. When oxygen is present (in the air, soil, or water), aluminum instantly reacts to form aluminum oxide. This aluminum oxide layer is chemically bound to the surface, and it seals the core aluminum from any further reaction. This is quite different from oxidation (corrosion) in steel or other metals, where rust puffs up and flakes off, constantly exposing new metal to corrosion. Aluminum’s oxide film is tenacious, hard, and instantly self-renewing.

Therefore, as long as this oxide layer is not damaged, aluminum coil will remain resistant to corrosion. What factors can affect this oxide layer? Basically, extreme pH levels. Very high or very basic environments can destroy this protective layer and it might not renew itself as fast as needed to to keep protecting the alumnium core. Normally, aluminum´s protective oxide layer is generally stable in the pH range of 4,5 to 8,5.
Salt water DOES NOT corrode aluminum coil !
There is a traditional fear in the AC industry about heat exchangers exposed to marine conditions. For sure, aluminum does not corrode in lakes and pools. But, what about seawater? Well, surprising as it may be, seawater does not corrode aluminium, simply because of its neutral pH. Then, why traditional copper coils made of copper and aluminum corrode so much near the ocean, up to the point where the aluminum fins disappear? Will not this happen even more likely to aluminum coils being aluminum a softer metal than copper?

The reason is a more complex kind of corrosion called galvanic corrosion and saltwater can be a major facilitator for this.

Aluminum is a very stable, low corrosion material due to its natural protective oxide layer.
This protective oxide layer is very stable as long as you keep the surrounding pH between 4,5 and 8,5.
The most frequent cause of corrosion in aluminum is due to galvanic corrosion.
The good news is that if you properly understand how galvanic corrosion works, it is very easy to avoid or at least, minimize.
Galvanic corrosion takes place when:
We have two metals in contact
They are inmersed or surrounded (totally or partially) by an electrolyte (in AC applications the most common would be humidity and salt).
We also know:
The further these metals are in the galvanic series, the stronger the reaction
The anode will be the sacrifice material whereas the cathode will get stronger.

There isn't any difference, just two different ways of describing the same thing. The difference will be in how the wheel is formed.
The best wheels are formed by forging which produces a strong wheel and lets the designer use less material so that it's lighter as well. This strength comes from the excellent grain structure produced from hot forging. These wheels are generally very expensive.
Slightly less strong, and very slightly less expensive than forging is billet machining. With these wheels a billet of material is forged into a shape (round in this case) and the wheel is machined out of that piece of material. The grain structure from this process is not as idealized as the one from forging, so it is not quite as strong. There is also a lot of material loss due to machining. These wheels are almost exclusively multi-piece designs.
More affordable wheels are rolled, which is similar to forging but for the rim only, this adds strength and reduces mass on the outside portion of the wheel which reduces rotating mass.
Less expensive than that are vacuum cast wheels. These are formed by pouring molten metal into a mold (usually a sand casting) while pulling a vacuum. This pulls any suspended gas out of the molten aluminum and results in a denser wheel with fewer defects, which results in decent strength.
The least expensive wheels are made using gravity casting. The process is similar to vacuum casting above, but doesn't incorporate the vacuum step. This saves a moderate amount of cost, but has a higher chance of yielding a wheel with small amounts of porosity, which can compromise the strength of the wheel. With a good molten metal practice, these wheels can be just as strong as vacuum cast wheels, but at a lower cost.
